Project AWD CRX - Turbo DOHC ZC

well, the old light bulb went on when a guy on Honda-Tech built the first AWD ef chassis hatchback using the Realtime AWD drivetrain from the 88-91 Civic Station Wagons. The guys that built that car used a sohc vtec motor with a pretty radical turbo kit pumping out 430whp on the stock block.
For our motor, we are gonna be using a DOHC 1.6L JDM ZC block built with low compression D16A6 pistons and rods, and a PG7 86-89 USDM Integra cylinder head.
The donor car for the drivetrain will be a 88 Honda Civic Station Wagon with the Realtime AWD standard transmission drivetrain.
All of this madness will be stuffed into my old crx chassis that was in a major front end wreck a few years back. I ended up selling the car and then buying it back to do something stupid with it. The boys at pretech are going to work their magic and straigten out the front end and give it a quick squirt of paint.
Anyway onto the pics. This one is gonna take a while so dont expect too many quick updates. These first few pics are of the donor car and the dismantling/part out of everything we are gonna need for the swap.
Thx to cole @ plus one in nanaimo for finding us a buyer for the motor from the donor car to help us with cost of the car. :thumbsup:

With the motor and drivetrain out the next big task is to pull the entire electrical system including the dash, body and trailing harness and then the biggest thing, cutting out the driveshaft tunnel. I dont think we are gonna need it. Id rather go the route of drilling out the driveshaft hangers from the wagon and welding them into the crx floor and rerouting the exhaust as required, but hey, im not about to argue with the head tech on the matter. We cross that bridge when we get there.

When slammedcivicsi and I were looking into doing that a few years back, it looked as though the 4 main rear subframe bolts lined up to the existing FWD chassis. If that is infact the case, drop the old rear subframe, throw in the new one, and locate your driveline accordingly. IIRC it would require cutting the floor to allieviate funky driveshaft angles.

2 ways to do it.
1: cut out the driveshaft tunnel and weld in tunnel from the wago.
2: run it in the exhaust tunnel, weld in the hanger bearing mounts, and run driveshaft accordingly.
I wanna do the latter, Das Birt wants to do the first one. we shall see exactly what needs to be done, once we get the crx on the rack and get the powertrain installed.

car is completely gutted. took the wiring harness, dash, dash harness, steering column, gauge cluster.
only thing left now is to cut out the D.S tunnel and cut out the trans mount hanger on the pass side. we'll be taking care of that this weekend.

update:
got the motor in tonight basically to get shit mocked up and to figure exactly what we have to do with the floor boards.
as well we got the passenger side trans mount hanger welded in today. Between the normal crx/civic d series trans mount frame hanger and the wago version there is slight height difference. Give or take i believe it is an inch.
From the other 2 guys that did this swap in the EF hatches, the 1st guy welded a tab onto the existing frame hanger This is probably easier initially.
Since we had the complete donor wagon, we cut the hanger out, drilled out the spot welds that attached it to the frame, and transfer the mount to the crx. honda spot welds the mounts in the same place, so it was just a matter of lining up the new mount to the old spot welds and welding it in. easy.
Next project is, notching the oil pan to clearance the tranfer case and once thats done, its time to start cutting the floor up. That will be the biggest pain, but it looks like honda once again got lazy and they may have taken the hard work out of it, we'll see.

So apparently the Birt has been working. I popped into the shop tonight to grab some turbo measurements and lo and behold the old crx tunnel was cut out and the wagovan tunnel was trimmed and installed...mocked up mind you, but in where its supposed to be.

we started to prep the interior sheet metal to weld in the wagon tunnel this weekend by removing the sound deadening that honda puts on the floor of the car. Normally, you have to either sit there and peel it off, grind it off or melt it off....we opted to try something a little different....
Dry Ice! I wish i had time stamps on the pics to show just how quick this process went. But all in all, total time from start to finish was about 35 mins....

I'm guessing some sort of "Super Low" range for the AWD trans?
As for the seam welding, I happen to know of a guy who's new enough to welding that he might be conned into doing the job just for the experience (and some beers)

meh, we aint gonna bother with seam welding this one.
tunnel is in....its about 80% welded up with driveshaft hung to make sure everything is lined up correctly.
the rest of the tunnel welding will be done tomorrow and then the interior goes back in, shift bucket goes in and gonna start figuring out the gas tank and other rear end shit.

small update:
Im collecting all the turbo gear right now. Front mount is on the way, Ordered it locally, but the shop never came through so had to order it through some boys at realhomemadeturbo.com but its finally on the way.
i was thinking about moving up to a tubular turbo manifold, but that entails spending entirely way too much money, so im going to be selling off the HF to T25 adapter plate and ordering up a HF to T3 and going to pick up another holset, possibly a H1C this time.
Yes i have some sort of crazy fetish with large diesel turbos.
with the mini coming up to completion im going to have more updates on this project hopefully to the point of completion this year. There is a lot on my plate right now, but ill get it done.

Very cool project, although I cringe at seeing another RT4WD wagon biting the dust, it’ll be neat when its done and in the car.
Something I’m confused about, why are you using the old Integra head? If I remember right, doesn’t the 88-92 DOHC ZC head have much larger ports better suited to boost? Or is this just a “what we had laying around” kind of idea?
Just a side note, I don’t think those guys on Honda tech where the first. Ages ago there was a AWD CRX built with a Turbo GSR motor and CRV parts. I belive the car was out of Quebec. Not sure what ever happened to it though.

Motor out and on the stand. Cleaned up and re-torqued the bottom end. Started gathering the little bits and pieces that we are missing.
Only thing we seem to be missing is a obd-0 Idle air and the upper water neck on the head.
Im gonna get the cam seals, water pump and t-belt on tomorrow, get the valves set, and get the MPFI swap done on the engine side.
i got the oil pan all cut up and will dropping it off to my buddy's dad tomorrow so he can weld up the notch so the t-case clears.
no pics tonight, i was just plugging away.

There is currently a 1959 Mercedes 190 diesel tying up my work bay. When that leaves, and hopefully soon, then work will resume and the next few updates should have a running vehicle.

Ok so here is an update. No pics yet bc I need to get the pics off my phone and onto my photo bucket account.
But I dragged the car out of the shop on jan.7th 2014 after it had been sitting in the corner of the shop basically untouched for the better part of 3yrs. Some minor work was always done, and some major but it was just picked at due to time constraints.
Since I dug it out and got moving on it here is the list of stuff accomplished:
-All the factory electronics have been reconnected and assembled; main relay, ignition switch, rad fan relay circuits.
-final bits for the turbo kit have been sourced and installed.
- all the factory lighting has be reconnected along with all the gawdy blue bulbs and clear lenses removed(installed by previous owner)
- da front brake kit including the DA knuckles with upper adjustable control arms have been installed and front end has been finalized
- the driveshaft tunnel is now completely welded up.
- the location of the exhaust and gas tank have been finalized and we are going to start cutting out the appropriate areas and start the fab work on that.
- I was able to locate the factory interior pieces so i can complete the inside of the car and keep it looking as stock as possible.
There is a lot to do still but it is getting completed.
Tomorrow I will be installing the gauges and getting the wiring for them completed and running a system check on the electronics to make sure everything is in order and there are no issues.
If all goes well I should have it running in a few weeks and I'd like to have it on the road before the end of feb. We'll see what happens.

Soooo, I've been lacking in pics updates and everything else related to this car/ thread.
BUT!
The work hasn't stopped. I took a small break to finish up some cars that needed my attention and I'm back on it.
Final location for the gas tank was decided and modifications to the floor pan have been made to accommodate the new tank. The fuel tank will essentially reside in the factory location however the mount points and the tank are all custom. With that said, the interior will remain looking oem. That is a big sticking point with me. I want to keep the interior looking as stock as possible. Don't ask me why, it's just a thing.
I'll try and pull pics from my phone this weekend and get them posted.
I'm also toying with the idea of putting a jdm front end on the car. We'll see if I go through with that one. Lol

It's nothing exciting from the exterior to be blown away by. Looks essentially like a stock crx. Lol

Not going to lie, I joined the forum for this thread lol. It's already educational to me as I have just started this journey as well. Using a 91 wagovan I picked up for $250. It ran but smoked like cheech, the d15 had a long life of 275k miles. Just rolled home a near mint 91 hatch for $400 including a complete y8.
After I strip the wagon and stuff it with some scrap metal I'll make most of those costs back by scrapping that shell and selling some of the usable parts I won't be needing.
I'm very interested in seeing your fuel cell setup and how your handle the rear end install. You doing custom tube or drilling the spot welds out of the old rear cross member and fabbing in the wagon parts? I'm thinking of notching mine out, lay some plate to cover every thing up, mount the rear end, then make a brace to strengthen the rear cross member back to oe or better.

Got the interior back in it today. It still needs some trimming and cleaning up, but it's getting there.
